Sizing Around the Plug

Measure the full length of the plug from the terminal nut to the tip, the width across the hex flats and across the hex corners, and the diameter of the threaded section. Different plug types vary a lot in length: small engine plugs are short and stubby, while long-reach plugs for modern engines are much longer.

For single cartons, we usually size the box to the hex across corners plus a few millimetres, and the length plus space for a tip protector. The insert then grips the hex, holding the plug in the centre of the box. For multi-packs, measure the spacing you want between plugs; at least a few millimetres of board between each cell stops them touching.

Printing Part Numbers and Fitment

In the parts trade, the most important thing on the box is information. Mechanics search for a part number; retail customers search for their vehicle. Put the part number in large type on the front and on at least one end panel, because boxes are often stored end-on in drawers and on shelves.

A barcode area, fitment notes, thread size, reach and gap specifications all need space. A clean grid layout on the back panel makes them easy to scan. If you sell iridium, platinum and copper plugs, a colour band for each type helps buyers pick the right one quickly, provided the type is printed in words as well.

Many brands use a single printed design for all part numbers and add a printed label for each specific plug. That keeps box stock low across a wide range, with labels printed in short runs as needed. Brands with bulbs in the range often apply the same label system to custom car light bulb boxes.

Check every number on the proof carefully. A transposed digit on a part number sends the wrong plug to the wrong engine, and that is far more costly than the boxes themselves.

Board, Coatings and Durability

A 350 to 400 gsm folding boxboard is the usual choice for single plug cartons. It prints sharply, holds small type well and is stiff enough for the job. Multi-packs and display boxes benefit from thicker board or E-flute corrugated, especially for eight-plug packs that carry noticeable weight.

Workshops are oily and handled with dirty hands, so a gloss or matt varnish, or a full laminate, keeps the print legible. Darker colours hide marks better than white, which is one reason many ignition brands use bold dark backgrounds with bright accents. Retail Display and Trade Boxes

Motor factors and accessory shops often display plugs in counter boxes or on hanging strips. A counter display box with a tear-off lid that becomes a printed header turns a trade carton into a point of sale stand. Hanging cartons with a strong euro slot suit wall displays.

For trade orders to garages, a plain shipping outer with a clear label area protects the printed cartons in transit. Tell us how many single cartons go into each outer and we will size it so they pack tightly without crushing.

Online parts shops have a different need again. Single cartons are often posted on their own in a small padded bag, so a slightly heavier board and a snug insert matter more than shelf presence. A printed QR code linking to a fitment guide or gap setting video is a helpful extra for home mechanics.
