Custom Automotive Mailer Boxes
Custom automotive mailer boxes are printed corrugated cartons built for posting car parts, from brake pads and sensors to wing mirrors and detailing kits. We match the board strength to the weight of the part, add inserts that stop it shifting, and print your brand so the parcel looks as professional as the part inside.

Car Parts Are Awkward Things to Post
Few product categories are as varied as car parts. In a single day an online parts store might ship a set of spark plugs that weighs almost nothing, a brake disc that weighs several kilograms, a fragile headlamp unit and an oily second-hand component wrapped in a bag. Each one stresses the box differently, and couriers do not treat parcels gently.
A generic carton from a stationery shop will cope with some of that, but many parts stores see the same problems again and again: discs punching through the side of thin boxes, sensors snapping because they had room to slide, and greasy marks spreading across the outside of a parcel. Automotive mailer boxes are designed with those risks in mind, using stronger board, tighter sizing and simple inserts. A standard parts box for shelf stock solves the warehouse side; the mailer solves the journey.
Matching Board Strength to Part Weight
Light parts such as bulbs, fuses, filters, wiper blades and sensors travel well in single wall E or B flute mailers. These are slim, take crisp print and keep postage weight down. Medium weight items like pads, pumps, small motors and lights benefit from a heavier single wall board or a double wall base.
Heavy parts are a different matter. Brake discs, flywheels, hubs and suspension components need double wall corrugated as a minimum, ideally with a reinforced base or a corrugated pad underneath. A good test is to imagine the box being dropped on one corner: if the part could punch through, the board is too light. Tell us the heaviest part you plan to send in each size and we will suggest a grade. Light filters in particular travel well in slim air filter boxes printed to size rather than a general mailer.
- E flute mailers for bulbs, fuses and sensors

Inserts That Hold Parts in Place
Most damage happens when a part moves inside the box. A corrugated insert with a cut-out shaped to the part, or simple folded blocks at each end, stops sliding and keeps fragile sections away from the walls. For headlamps and mirrors, a cradle that holds the unit by its mounting points rather than its lens is the safest approach.
Small parts such as sensor kits, clips and bolts can be grouped in a divided tray so nothing goes missing. If your parts are oily or greasy, ask about a coated liner or a separate inner bag so the outer print stays clean and the box can still be read by the courier.
Packing speed matters as well. If your team sends dozens of parcels before the courier collection, inserts that fold up in one or two movements save real time over wrapping each part in bubble wrap. Pre-folded inserts can be stored beside the packing bench so staff simply drop the part in, close the lid and label it.
Sizing a Mailer Range for a Parts Catalogue
Parts stores often stock a huge range of lines, so a box for every product is not realistic. Instead, most work out a family of five to eight mailers that cover the bulk of their orders. Look at your best-selling parts and group them by footprint and weight. Small square boxes cover sensors and bulbs, slim rectangles cover pads and filters, and deeper boxes take pumps and lights.
Measure each group at its widest points and add clearance for inserts or wrap. It is better to have a slightly larger box with a proper insert than a tight box with no room for protection. Long, thin items such as wiper blades, trim strips and exhaust pipes need their own long format so they are not bent to fit. Where a crash-lock base and tuck front suit the picking line better, the roll-end boxes for auto parts use the same size families.
Print That Works for Garages and Drivers
Your customers fall into two groups. Trade buyers at garages and body shops want the parcel opened quickly and the part identified at once, so a clear label area for the part number and vehicle details is very useful. Home mechanics and car enthusiasts appreciate a brand that looks trustworthy, and a printed box with your logo, website and a short message inside the lid helps build that trust.
One or two colour print on kraft board is cost-effective and suits the practical feel of automotive brands. Full colour on a white liner suits performance and styling parts where image matters more, such as alloy wheel accessories, body kits or premium detailing products. Printing the inside of the lid with fitting tips or a link to installation videos is a thoughtful extra. Keep the outside of the box fairly discreet if you sell high-value parts, since a heavily branded performance logo can draw unwanted attention on a doorstep. The flute and liner choices behind these finishes are explained in our guide to board and card types.
Who Uses Automotive Mailers
Online parts retailers are the main users, posting directly to drivers and garages. Motor factors use branded mailers for trade deliveries. Performance and tuning brands use printed mailers to make the arrival of a new part feel exciting. Detailing and car care brands use them for kits of polishes, cloths and brushes. Remanufacturers and refurbishers use sturdy mailers for exchange units, often with a return label area so the old core part can be sent back in the same box.
Garages that sell parts on to customers sometimes order a small run of branded mailers too, for posting items to people who cannot visit the workshop. Classic car specialists use them for rare, hard-to-find parts where a damaged delivery would be very difficult to replace, so they tend to choose the strongest board and a fully fitted insert even for small items. Most of them order from the wider automotive and hardware box range as the catalogue grows.
Weigh the Heaviest Part First, Then Size the Mailer
Start with the heaviest item each mailer size will carry, not the most common one. A brake disc box has to survive the disc, even if nine parcels in ten hold pads. Weigh that part, measure it at its widest points and note whether it is oily, sharp-edged or has a threaded stud that could punch through board. From that we pick the flute, decide whether a reinforced base is needed and draw the insert. If the same box will also go out as a heavier shipping carton for trade orders, say so and we grade it for the palletised weight.
For artwork, prepare a vector logo, the part number label layout and any fitting notes you want printed under the lid. Send those with your part list, the quantity per size and a rough monthly volume, and a custom quote comes back by email within one working day with a free design proof after it. Mailers are made in 4 to 7 working days once the proof is approved and delivered free and tracked to UK mainland addresses in 2 to 3 days. A crushed or misprinted carton reported within 10 days is reprinted or refunded, and minimums are low and set per job.

Automotive Mailer Boxes Questions
What buyers ask before ordering automotive mailer boxes.
Can these boxes handle heavy brake discs?
Yes, with double wall board and a reinforced base. Tell us the weight of the heaviest disc and we will recommend a grade strong enough to stop it punching through in transit.
How do I stop fragile parts breaking?
Use an insert that holds the part away from the walls and stops it sliding. For headlamps and mirrors, we design cradles that support the mounting points rather than the lens.
Do I need a different box for every part?
No. Most stores cover their range with five to eight sizes grouped by footprint and weight. Inserts and wrap take up any small differences.
Can you add a label area for part numbers?
Yes, a printed panel on the end or lid gives a clear space for part numbers and vehicle details. It helps garages identify the part without opening the box.
What about oily or used parts?
We can add a grease-resistant liner, or you can bag the part before boxing. Either keeps oil from spreading through the board and marking the outside.
Do you make long boxes for wiper blades?
Yes, long narrow mailers are ideal for wiper blades, trim strips and similar items. They stop long parts being bent to fit a standard carton.
Can customers reuse the box to return a core part?
Yes, a tear strip with a second adhesive strip lets the customer reseal the box. A printed return label area makes the process clearer.
Is one colour print enough for a parts brand?
For many it is. One or two colours on kraft board look smart and keep costs down. Full colour suits styling and performance products where image is a selling point.
Can the inside of the lid carry fitting tips?
Yes, inside print is a great spot for fitting advice, a link to installation videos or a thank-you message. It reaches the customer at the exact moment they need it.
How much do automotive mailer boxes cost?
Small, light mailers start from £0.25 each, with heavier grades and inserts priced to size. We send a custom quote by email within one working day.
How quickly can a new mailer range be made?
Production takes 4 to 7 working days after you approve the free proof. Free tracked delivery to UK mainland addresses then takes 2 to 3 working days.
