Custom Fuel Pump Boxes
Custom fuel pump boxes protect electric and mechanical pumps, sender units and fuel system parts on the way from the factory to the workshop. We build them for parts manufacturers, remanufacturers and motor factors who need a carton that survives the trade counter and still reads clearly on a shelf.

What a Fuel Pump Carton Has to Cope With
A fuel pump is not a heavy part, but it is awkward. In-tank modules have a long body, a float arm, a strainer sock and a wiring connector, and every one of those can bend or snap if the part rattles around. External inline pumps are shorter but carry threaded unions that chip a thin box from the inside.
Then there is the journey. Parts travel by pallet to distributors, are broken down onto racking, picked into totes and passed across a counter, often several times before a mechanic opens the box. A good carton keeps its shape through all of that, stays closed and keeps the label legible so the wrong part is not fitted.
Fuel system parts also come back. Warranty returns and core exchanges for remanufactured pumps travel in the same box they left in, so a carton that can be opened and closed again without tearing is worth more than one that only survives a single trip. A tuck front with a locking tab, rather than glued flaps, makes that easy. Plug leads and small electrical parts from the same catalogue use the ignition lead boxes with locking tabs.
Board Choices for Fuel Pump Boxes
For compact inline pumps and electric priming pumps, a rigid folding boxboard of around 350 to 400 gsm with a tuck end and a crash-lock base is usually enough. It prints crisply and stacks well on a shelf.
Full in-tank assemblies need corrugated board. E-flute keeps the walls thin enough to print sharp branding, while B-flute adds crush strength for heavier modules and bulk cartons. Kraft corrugated hides scuffs from warehouse handling, and white-lined corrugated gives a cleaner retail face if the box will be seen by customers at a counter.
Moisture is a real factor in parts warehouses that are cold and damp in winter. Corrugated board with a moisture-resistant coating on request keeps its strength better, and a varnished outer face stops the print from scuffing on steel shelving.
If your pumps ship with fuel residue or test fluid, bag them before boxing. A sealed bag keeps the board clean and stops odour transferring to the carton.

Inserts That Hold the Pump Still
The insert matters more than the outer box. A die-cut card cradle with slots for the pump body and float arm keeps a module from twisting. For inline pumps, a folded card insert with two notches holds the body off the end panels so the unions cannot punch through.
Where a kit includes a seal ring, clips or a strainer, a small compartment or a separate bag stops them from wandering. We can design the insert from a sample or from your part drawings, and the proof shows how everything sits before the run starts.
Plain card inserts can be printed with a small diagram showing how the pump sits, which helps warehouse staff repack returns correctly. For premium tuning pumps sold online, a foam insert in black looks sharper when the customer lifts the lid, and it still protects the unions and connectors properly.
Labelling, Part Numbers and Fitting Information
Trade customers buy by part number, so give the number a large, clear panel on at least two faces. Many manufacturers leave a blank area for a thermal barcode label applied at packing, which lets one printed carton cover several part numbers. Others print the number directly when volume justifies separate runs.
Common panel content includes vehicle applications, pressure and flow ratings, a warning to replace the filter at the same time and a short fitting note. We set all of this in the artwork and check it for spelling and layout in the proof stage, though the technical data itself should come from you.
If you sell into several markets, keep the panel layout modular. A fixed brand area, a fixed warning area and a flexible data area let you reuse most of the artwork when adding new models, which shortens the proofing stage for each new part. A fixed and flexible panel layout is the same approach used across our automotive parts boxes for trade counters.
Branding That Works on a Trade Counter
Most parts boxes are seen at arm's length in a crowded rack, so bold, simple design beats detail. Two strong brand colours, a clear logo on the end panel and a consistent layout across your range make picking faster for staff and recognition easier for mechanics.
Printing in one or two spot colours on kraft corrugated keeps costs down for large runs. Full colour on white board is better if you sell online and the box appears in product photography. A matt varnish resists scuffing; gloss looks sharp but shows fingerprints from oily hands.
A consistent end-panel layout across the range is the single biggest help to motor factors. When every box in a run shows the logo, part number and a short description in the same place, staff can scan a shelf in seconds. Heavy modules that need a cushioned pocket use cut foam inserts for heavy parts.
Outer Shippers and Pallet Planning
Distributors prefer cartons that pack neatly into a plain outer shipper in round numbers, such as six or ten units. When we size your retail box we can also size a regular slotted outer to match, so pallets build square and nothing overhangs the edge.
Square pallets mean fewer crushed corners. A box that is a few millimetres too wide can stop an outer from closing, and the top layer then takes all the weight. Telling us your outer and pallet sizes early avoids that.
Plain kraft outers can carry a simple one-colour print with your logo and a part number panel, so goods-in teams at distributors can identify them without opening anything.
Send a Pump From Each Family, Not Each Part Number
Motor factors that box twenty pump part numbers rarely need twenty cartons. Group the parts into families by outline: inline pumps of similar length, priming bulbs, in-tank modules. Send us one physical sample from each family with the full list of part numbers and expected quantities, and we work out where one carton size with a different insert covers several models. Fewer dielines mean less tooling, fewer stock lines on the shelf and a faster proof when a new part joins the range.
A custom quote comes by email within one working day with a free proof before anything is printed; minimums are quoted per job, so a remanufacturer running a few hundred of a slow line is not forced into a pallet. Production takes 4 to 7 working days after approval and free tracked delivery to UK mainland addresses follows in 2 to 3 working days; cartons that arrive damaged or misprinted are reprinted or refunded if reported within 10 days. Filters sold with the pump are boxed on the air filter boxes for workshop parts page in the same style.

Fuel Pump Boxes Questions
What buyers ask before ordering fuel pump boxes.
Can one fuel pump box fit several part numbers?
Often it can. If your pumps are close in size, we can design one outer box with interchangeable inserts and a blank label panel for the part number. That reduces the number of print runs you need to manage.
How do you stop the float arm on an in-tank module from bending?
We use a die-cut card cradle with a dedicated slot for the arm and sender, so the module cannot twist or slide. Sending us a sample is the best way to get the insert right first time.
Is corrugated board necessary for every fuel pump?
No. Compact inline and priming pumps travel well in rigid folding boxboard with a crash-lock base. Corrugated is recommended for full in-tank assemblies and anything over roughly a kilo.
Can you print barcodes on the box?
We can print a barcode where the number is fixed for the whole run. Many customers prefer a blank panel for a thermal label applied at packing, which keeps one box design flexible.
Which finish copes with oily hands in a workshop?
A matt varnish or matt lamination hides fingerprints and scuffs better than gloss. Kraft corrugated is also forgiving because marks blend into the natural brown surface.
Do you check our technical data on the panels?
We check layout, spelling and that every panel prints clearly in the proof. Flow rates, pressures and vehicle applications must come from you, as we cannot verify engineering data.
Can the box include fitting instructions?
Yes. Short fitting notes can be printed on a side panel or inside the lid. For longer instructions we can print a folded leaflet to go in the box.
Will the box hold up on warehouse racking?
Corrugated cartons with a tuck front or roll end lid keep their shape on racking and resist corner damage. We can also supply plain outer shippers sized to hold a set number of retail boxes.
What do you need from us to start a quote?
The pump dimensions or a sample, the quantity per part number and how the boxes will be sold. We reply with a custom quote by email within one working day.
Can cartons be ready before a new part number goes on sale?
Usually, if artwork is settled early. Once the proof is approved, cartons take 4 to 7 working days to produce and 2 to 3 working days to reach UK mainland addresses by free tracked delivery, so build that into the part launch plan.
