Custom Full Flap Auto Bottom Boxes

from £0.25 a boxPriced per job · low minimums

Custom full flap auto bottom boxes combine two strengths in one carton: a pre-glued base that snaps into a locked floor the moment the box is opened, and full-length top flaps that overlap completely for a double layer of board. They suit heavy, dense products such as hardware, small appliances, tins and bottles that would push through a lighter tuck carton.

Understanding the Two Features

An auto bottom, sometimes called a crash lock bottom, is glued during manufacture so that when you open the flat carton, the base folds itself into place and locks. There is no tucking, taping or folding of base flaps. That saves time on the packing bench and gives a strong, even floor that will not open under weight.

Full flaps refer to the top closure. Instead of a single tuck flap or short dust flaps, the top has flaps that each reach the full width of the box, so they overlap completely when closed. That doubles the board thickness on top, which adds stacking strength and protection against punctures.

Together they make a carton that is quick to assemble, strong top and bottom, and still flat-packed for storage before use.

The format is also forgiving for staff who are new to packing. There is only one way to open the carton and the base sets itself, so mistakes such as a half-tucked flap or a base taped on the wrong side simply do not happen. Lighter retail products that never need the locked base stay in book tuck end boxes at a lower cost.

When a Standard Tuck Box Is Not Enough

Straight or reverse tuck end boxes are excellent for light products such as cosmetics, small electronics and stationery. As weight increases, the tuck flap at the base starts to bow and can pop open when the box is lifted. Heavy products also crush the top of the box when cartons are stacked in a warehouse.

A full flap auto bottom box solves both problems. The locked base takes the weight, and the overlapped top resists crushing from cartons stacked above. It is a natural step up for products like drill bits and saw blades, kettles, toasters, bags of fixings, candles in glass jars, paint tins, olive oil bottles and boxed hardware.

If you have ever had customer complaints about boxes splitting at the base, or returns from crushed stock, this format is usually the fix.

Board Choices for Heavier Goods

For moderate weights, a thick folding boxboard gives sharp print and enough strength. For heavier products, micro-flute corrugated board, where a thin fluted layer sits between two liners, adds significant crush resistance while still taking good quality print.

White-lined board prints bright colours and photographs well, ideal for appliances and retail products. Kraft board gives a rugged, natural look that suits hardware, workshop and outdoor products.

Tell us the product weight and how many cartons will be stacked in storage. Those two figures decide the board more than anything else.

Humidity is worth mentioning if your goods are stored in an unheated warehouse or garden centre. Damp air softens board over time, and a slightly heavier grade or a protective varnish keeps the carton rigid through months on a shelf.

Sizing and Inserts

Measure the product at its widest, deepest and tallest points, including any handles, plugs or protruding parts. We then add a small clearance so the product slides in without forcing, but not so much that it moves around.

Loose fit is the enemy of heavy products, because a heavy item sliding inside a box will eventually punch through a wall. Card inserts, partitions or folded supports hold the product in place and spread its weight. For bottles and jars, a cell divider keeps each one separate.

If you pack several products of the same family, one box with adjustable inserts can sometimes cover them all.

Products with sharp corners or edges, such as metal brackets or boxed blades, benefit from a folded card collar at each end. It keeps points away from the walls and stops them wearing a hole during transport.

Printing a Box That Sells on the Shelf

Full flap auto bottom boxes are usually retail packaging, so they need to look good as well as be strong. Full colour printing on every panel lets you show the product, its features and specifications. A clear front panel with a large product image and name works best for shelf impact.

Side panels are often used for specifications, contents lists and instructions. The base can carry the barcode, compliance information and manufacturer details.

Because the top flaps overlap, the visible top panel is the outer flap. We make sure your design is placed on that flap so it looks right when the box is closed.

A window on the front panel is possible on this style, though it reduces strength slightly. For heavy goods, keep the window modest and away from the corners, or show the product with a large printed photograph instead.

Retailers that sell online as well as in store sometimes ship the printed carton inside a plain outer box. In that case a simpler outside print can save cost, with the full design reserved for the faces that matter on a shelf.

Packing Faster

The auto bottom is designed for speed. Staff open the flat carton, the base locks itself, the product goes in and the top flaps fold over. For high volume packing, that is much quicker than taping or tucking a base on every box.

Top flaps can be closed with a tuck, a lock tab or a strip of tape depending on how secure the box needs to be. A tear strip can also be built into the top for easy opening by the customer.

Packing benches benefit from a stack of opened cartons ready to go. Because each box springs into shape with its base locked, staff can prepare a batch at the start of a shift and fill them steadily without stopping to assemble each one. Square products such as tins often use the same base in our cube boxes with a crash-lock base.

Stack Five Packed Cartons for Two Days

The test that matters for this carton is stacking, so pack a few products in plain samples of the suggested board and leave them five high for a couple of days. If the bottom carton bows or a corner softens, the board or the insert changes before the print run. Give us the product weight and the stacking height in your warehouse, as those two figures choose between thick boxboard and micro-flute; add the dimensions with handles and plugs included, and say if the stock sits somewhere damp.

Send the dimensions, weight, stacking height and artwork, and a custom quote comes back by email within one working day, with simple cartons from £0.25 and low minimums quoted per job. The free proof shows the flat carton with the flap overlap marked. Production takes 4–7 working days after approval and tracked delivery to UK mainland addresses is free, taking 2–3 working days. Damaged or misprinted cartons reported within 10 days are reprinted or refunded. Products that ship in their own carton by courier often move up to double wall tuck top boxes.

Full Flap Auto Bottom Boxes Questions

What buyers ask before ordering full flap auto bottom boxes.

What is an auto bottom?

It is a base that is glued during manufacture so it snaps into a locked floor when the flat carton is opened. No tape or tucking is needed.

Why full flaps on top?

Full-length flaps overlap completely, doubling the board thickness on top for more stacking strength and protection. The outer flap carries the print, so the closed box reads correctly.

How heavy a product can it hold?

It depends on the board. Tell us the product weight and we will recommend boxboard or micro-flute corrugated.

Is this format quicker to pack?

Yes. The base locks itself, so staff only need to insert the product and fold the top.

Will a die-cut handle hold a three-kilo kettle?

Yes, on micro-flute with a reinforced handle panel, which doubles the board where the fingers pull. On plain boxboard we suggest a fitted plastic handle for anything over about two kilos. Tell us the packed weight and we specify the handle on the quote.

Should I use inserts?

For heavy items, yes. Inserts stop the product moving and spread the weight across the box.

Which board suits hardware?

Kraft micro-flute gives a rugged look and strong protection for heavy hardware products. A folded card collar at each end keeps sharp edges off the walls.

Can the box include a tear strip?

Yes. A tear strip in the top lets customers open the box cleanly without reaching for a blade.

How quickly can heavy-duty cartons reach my warehouse?

Once the free proof is signed off, the cartons are made in 4 to 7 working days. They then travel on free tracked delivery to UK mainland warehouses, normally arriving within 2 to 3 working days.

How many cartons can a packer open in an hour?

Several hundred, because the carton arrives flat and the base locks as it is opened, so there is no taping or tucking. Staff usually open a batch at the start of a shift and fill them steadily. The pace drops only if the insert is complicated, so keep it simple for high volume.

Can I test a few boxes first?

We recommend packing and stacking a few samples for a day or two before ordering the full run. Ask for plain samples in the suggested board when you request the quote.
