Custom Double Wall Tuck Top Boxes
Custom double wall tuck top boxes pair two layers of corrugated fluting with a hinged lid that tucks in at the front, so heavy or valuable orders arrive intact and the box can be opened and closed again and again. We make them to your dimensions, printed outside, inside or both.

When Single Wall Is Not Enough
A standard single wall mailer is fine for clothing, books and light accessories. It struggles once the contents get heavy, dense or awkward. Bottles of oil, sets of ceramics, the metal parts of a craft kit, a month's supply of supplements or a box of hardware all put strain on corners and seams, and a single layer of fluting can buckle when the parcel is stacked at the bottom of a courier cage.
Double wall board has two layers of fluting separated by a middle liner. It is noticeably stiffer, resists crushing when stacked and gives more cushioning against knocks. Combined with a tuck top lid, which closes without tape, it creates a box that feels substantial when it lands on the doorstep and can be reused by the customer for storage or returns.
That reuse is a quiet benefit. A strong, good-looking box tends to stay in a home as a storage box for months, keeping your brand on a shelf long after the order has been unpacked. Lighter orders that never need the second wall are better in the single-wall corrugated folding boxes we make to the same style.
How the Tuck Top Design Works
A tuck top box is a one-piece design. The base and sides are folded up from a single blank, often with locking side walls that need no glue or tape. The lid is hinged at the back and folds over, with a front flap that tucks into the box. Many designs add dust flaps at the sides and a pair of ear locks that click into slots for a secure close.
The result is a box that can be opened and closed many times without losing its shape. Subscription brands like this because customers keep the box. Retailers who handle returns like it because the same box can be sent back without hunting for tape.
The tuck lid also makes packing faster than a taped case. Staff fold the box, drop the order in and close the lid in one movement, then apply the label. On a busy dispatch bench that saving adds up, and the box looks neater on arrival because there is no tape wound around it. Our guide to choosing a box style compares tuck tops with taped cases and lidded boxes.

Sizing Double Wall Tuck Top Boxes Correctly
Double wall board is thicker than single wall, usually around 6 to 7 mm in total. That thickness eats into the internal space, so always give us the inside dimensions you need rather than the outside size. Measure the product, or the product in its inner packaging, and add a small allowance on each side for any padding or inserts.
Courier size bands matter. Many carriers charge more once a parcel passes a certain length, girth or weight, so a few millimetres can change your shipping cost. If you know the band you are aiming for, tell us and we will design within it. A snug fit also reduces the need for void fill, which saves packing time and material.
For subscription boxes that change contents each month, size around the largest likely combination and use a simple card insert to take up space on lighter months.
Board Grades and Strength
Double wall comes in different flute combinations and liner weights. A BC flute combination is the most common for mail order: B flute gives good print surface and crush resistance, while C flute adds cushioning. For very heavy goods, stronger liners or an EB combination give extra stiffness without making the box excessively bulky.
Outer liners come in brown kraft, white or mottled white. Brown kraft is the most economical and looks natural with one or two colour print. White liners are best for full colour designs and sharp logos.
If you are unsure which grade you need, send a sample product and its packed weight. We can recommend a board that protects it without overspending on strength you will never use. The flute combinations are explained on our double wall corrugated boxes page.
Printing Outside and Inside
The outside of a shipping box takes a lot of punishment, so many brands keep it simple: logo, website and perhaps a pattern or colour band. The inside is where you can be bolder. An inside print, seen when the lid lifts, is a lovely moment for a thank-you message, product care notes or a reorder prompt.
Flexographic print in one or two colours is cost-effective on brown board for larger runs. Digital and litho-laminated print gives full colour photographic quality on white board, ideal for premium subscriptions and gift boxes. A matt or gloss varnish protects the print from scuffs in transit.
Don't forget the practical panels: return addresses, handling symbols and space for a shipping label. Keep the label area plain and on the lid so couriers can scan it easily. The board liners and varnish options page shows white and kraft liners side by side.
Packing Tips for Heavier Orders
Place the heaviest items on the bottom and fill gaps so nothing shifts. Inserts in corrugated board or moulded pulp hold bottles and jars apart. For glass, add a divider so no two items touch. If the box weighs more than a typical parcel, check that the tuck lid is closed firmly and consider a branded tape or sticker seal across the front flap for extra security and tamper evidence.
Test before you commit. Pack a full box, drop it from waist height onto each face and corner, and open it to check the contents. It takes a few minutes and tells you more about your packaging than any specification sheet. Products that need a separate lid rather than a hinged one are covered on our cardboard boxes with lids page.
Drop-Test a Packed Sample Before the Run
The most useful step with a heavy-goods box is a drop test, so ask for a plain sample in the grade we suggest, pack it as you would for a customer and drop it from waist height onto each face and corner. If anything moves or a corner bursts, the flute or insert changes before print. Give us inside dimensions, never outside, because the 6 to 7 mm walls eat into the space, and tell us the packed weight and the courier band you want to stay inside.
Choose ear locks for a firmer close, a peel-and-seal strip for returns, or a tear strip for tamper evidence. Send the dimensions, weight, board preference and artwork, and a custom quote comes back by email within one working day, with simply printed boxes from £0.25 and low minimums quoted per job. The free proof shows the dieline and print. Production takes 4–7 working days after approval and tracked delivery to UK mainland addresses is free, taking 2–3 working days. Damaged or misprinted boxes reported within 10 days are reprinted or refunded. Boxes that open from the front rather than the top are the related double wall tuck front boxes.

Double Wall Tuck Top Boxes Questions
What buyers ask before ordering double wall tuck top boxes.
How much stronger is double wall than single wall?
Double wall has two layers of fluting with a middle liner, so it is much stiffer and resists crushing when stacked. It also cushions knocks better, which suits heavy or fragile goods.
Do I give you inside or outside dimensions?
Always inside dimensions. Double wall board is around 6 to 7 mm thick, so the outside size is larger than the space your product needs.
Can the box be reused for returns?
Yes. Tuck top boxes close without tape and can be opened many times. A peel-and-seal strip makes returns even easier.
Is BC flute enough for a box of six 500 ml glass bottles?
Usually yes, with a corrugated divider so no two bottles touch and the weight spread across the base. Above about ten kilos packed, or for long courier journeys, we move to heavier liners or an EB combination. Send the packed weight and we confirm the grade on the quote.
Does an inside print cost more on double wall board?
It adds a second print pass, as on any box, but the board itself makes no difference. One or two colours on the inside of the lid is the common choice for a thank-you line or care notes. The proof shows the inside and outside together.
Is white board worth the extra cost?
White liners give much sharper full colour print. If your design uses one or two colours, brown kraft often looks just as good for less.
Can I add inserts to hold bottles?
Yes. Corrugated dividers or die-cut inserts hold bottles and jars apart. We design them alongside the box so they fit.
Will a double wall box push me into a higher courier band?
It can if sized carelessly. Tell us the band you want to stay within and we will design the box to fit it.
What do these boxes cost?
Plain and simply printed boxes start from £0.25 each at volume, with the final figure depending on size, board and print. We send a custom quote by email within one working day.
How much space does a bundle of double wall boxes take?
They arrive flat-packed and fold without glue or tape, but double wall board is thicker than single wall, so a bundle of 25 is roughly 15 cm deep. Plan shelf space accordingly and keep the bundles dry so the fluting stays stiff.
Can I try a small run before a big order?
Yes. Minimums are low and quoted per job, so you can test the size and strength with real orders first.
