Custom Double Wall Corrugated Boxes

from £0.25 a boxPriced per job · low minimums

Custom double wall corrugated boxes use two layers of fluting bonded between three liners, giving far more crush and puncture resistance than an ordinary single wall carton. They are the boxes to choose when the contents are heavy, awkward, valuable or travelling a long way.

What Double Wall Actually Means

Corrugated board is made from flat paper liners with a wavy layer, called fluting, glued between them. Single wall board has one layer of fluting; double wall has two, separated by a middle liner. That extra layer roughly doubles the board thickness and makes it much stiffer, so the box resists being squashed from above, dented from the side or punctured by a sharp corner.

The flutes in each layer are often different sizes. A larger flute gives cushioning and stacking strength, while a finer flute gives a flatter surface and better resistance to punctures. Combining the two means a double wall box can carry weight on a pallet and still protect a delicate item inside from knocks in a sorting depot.

A useful way to picture it is a stack of two single wall sheets glued together, though in practice the bonded middle liner makes double wall stronger than two loose layers would be. It also holds its strength better in damp conditions, because there is more paper to absorb a little moisture before the box starts to soften. Our board guide has flute profiles explained so you can see what the two layers do.

Loads That Need Double Wall Corrugated Boxes

Removals and storage companies rely on double wall boxes because they are stacked high in vans and warehouses for weeks at a time. Books, crockery, kitchenware and garden equipment are heavy, and a single wall box will bow and split under the weight of others piled on top. Engineering firms and parts distributors use double wall cartons for metal components, motors and spares, where weight is concentrated in a small space.

Goods may be handled many times, loaded into containers, exposed to damp air and stacked under other cargo. Double wall board keeps its shape far better through that journey. Online sellers of large or fragile goods, such as ceramics, lighting, small furniture and bulk consumables, also find that the extra board pays for itself in fewer damage claims. Very heavy goods on pallets usually move to full overlap containers for pallets, which double the lid.

Box Styles in Double Wall Board

The most common style is the regular slotted carton, where four flaps fold in on the top and bottom and are taped shut. It is quick to make up and uses board efficiently. Full overlap cartons extend the outer flaps right across the box, giving a double layer of board on the top and bottom for extra strength when stacking.

Die-cut styles, such as tuck front mailers and boxes with integrated handles, are also possible in double wall. Hand holes make heavy boxes easier and safer to lift. Telescopic boxes, with a separate lid sliding over a base, suit long items and products that need to be lifted out from above. Tall products that need a telescoping lid suit half slotted containers with a cap in the same board.

Sizing Your Cartons Correctly

Corrugated boxes are measured internally as length by width by depth, with length the longest side of the opening. Double wall board is thicker than single wall, so the outside of the box is noticeably bigger than the inside. Measure your product, then add room for protective packing such as bubble wrap, paper or foam corners.

Avoid making cartons much bigger than needed. Empty space allows heavy items to shift and build momentum, which is when damage happens. It also adds to courier charges calculated on size. If you ship many different products, a small set of well-chosen sizes usually covers most orders and keeps your stockroom simple.

Check your courier size limits before you fix the dimensions. Many parcel services charge by volume as well as weight, and a box that is a few millimetres over a size band can cost noticeably more to send. Because double wall board adds to the outside measurement, it is worth calculating the external size on every carton you plan to post.

Printing on Heavy-Duty Board

Many double wall boxes go out plain, but a printed logo turns a utility carton into branded packaging. Flexographic printing in one or two colours is ideal for bold logos, handling symbols and simple text, and it works well on brown kraft liners. For full colour graphics, a white outer liner gives a much brighter result.

Printing practical information directly onto the carton saves labels and time. Handling marks such as this way up, fragile or heavy, along with your web address and a contents panel, help couriers and warehouse staff look after your goods and help customers recognise the delivery at the door.

If you only need branding on part of your range, a printed tape or a single printed label panel on plain double wall cartons can be a sensible halfway point while volumes grow.

  • One or two colour logos on kraft board
  • Full colour print on white-lined board
  • Printed handling symbols and weight warnings
  • Blank panels for addresses and contents

Choosing Strength Without Overpaying

Double wall board comes in different grades, depending on the weight and strength of the papers used. Heavier liners give more stacking strength but cost more. The right grade depends on how heavy each box will be, how high they will be stacked and how rough the journey is likely to be.

When you ask for a quote, tell us the typical weight of a packed box, whether it travels by pallet or parcel courier. We then suggest a grade that protects the contents without paying for board strength you will never use. If you are switching from single wall because of damage, describe what went wrong, as it helps us pick the right construction.

Sometimes the answer is a mix. Where the load is light, single wall regular slotted containers cost less and store smaller.

Tell Us the Packed Weight and How High the Stack Goes

Double wall boxes are specified from two numbers most people forget to send: the packed weight of a full box and the number of boxes stacked on top of it on a pallet or in storage. With those, plus the internal dimensions, we choose a flute combination that holds the stack without crushing rather than defaulting to the heaviest grade. Remember that double wall board is thick, so quote internal sizes and let us add the board. Hand holes, partitions for bottles and a tear strip can all be built in, and a full overlap container for pallet loads may suit very heavy goods better than a standard carton.

Send the internal dimensions, box style, packed weight, stacking height and any print, and a custom quote comes by email within one working day. Printed boxes get a free proof so logo size and placement on each panel can be checked. Production takes 4 to 7 working days after approval, boxes arrive flat and strapped by tracked courier to UK mainland addresses, and crushed or misprinted boxes reported within 10 days are reprinted or refunded.

Double Wall Corrugated Boxes Questions

What buyers ask before ordering double wall corrugated boxes.

When should I choose double wall over single wall?

If your single wall boxes are bowing, splitting or arriving dented, double wall is the usual fix.

How much weight can a double wall box hold?

It depends on the board grade, box size and how the weight is spread. Tell us the typical packed weight and how the boxes are shipped, and we recommend a grade to suit.

Do I give you inside or outside measurements for a double wall box?

Inside measurements, because that is what your product needs. Double wall board is thicker than single wall, so the outside ends up around 15 mm larger on each dimension, and we work that out for you.

Can I add hand holes for lifting?

Yes, hand holes can be cut into the sides. They make heavy boxes easier to carry, which removal and warehouse teams appreciate.

Is double wall board good for pallet freight?

It is a common choice for pallet freight because it holds its shape through repeated handling and long journeys. For damp container conditions, ask about stronger liner grades.

Can the boxes be printed in full colour?

Yes, on a white outer liner. For one or two colour logos, natural kraft board with flexographic print is a cost-effective option.

Can you add dividers for bottles or parts?

Yes, corrugated partitions can be made to separate bottles, jars or components. Send the size of each item and how many per box.

Are double wall boxes delivered flat even though the board is thick?

Yes. They arrive flat and strapped in bundles, which saves storage, and are taped up as needed. Full overlap and die-cut styles fold the same way; only the bundle is heavier.

Can I mix sizes in one order?

Yes, several sizes can be quoted together, which is common for removal companies and online sellers. Each size may have its own minimum, which we explain in the quote.

How fast can I get boxes for a big dispatch?

Production takes 4–7 working days after approval, then free tracked delivery to the UK mainland in 2–3 working days. Plain unprinted boxes may be quicker to set up.

What if a bundle of double wall boxes arrives with a crushed edge?

Report it within 10 days with photos and we reprint or refund the damaged boxes. Flat bundles are strapped and palletised for larger runs, which keeps edges square in transit.
