Custom Hat Boxes
Custom hat boxes are deep round or square boxes built to carry a hat without touching its brim, often with a raised centre platform that supports the crown. They protect delicate millinery in transit and storage, and they are still one of the most recognisable boxes in fashion.

Hats Need Space, Not Pressure
A hat is shaped by hand, steamed and blocked over a form, and it can be spoiled by the slightest pressure. A felt fedora with a crushed crown, a straw boater with a bent brim or a fascinator with a flattened feather loses its value instantly. Ordinary boxes press on the brim from the sides or let the hat slide around, and tissue alone does not hold it in place.
A proper hat box solves this with depth and support. The box is wide enough that the brim floats free of the walls, and deep enough that the lid never touches the crown. A centre platform or cone lifts the hat by its crown, so the brim hangs in the air and keeps its line. The whole thing is lifted by a cord or ribbon handle, making it easy to carry to a wedding, a race day or a photo shoot.
Customers who invest in a well-made hat expect it to arrive in something that reflects that care. A branded hat box is often kept for years and used to store the hat between outings. Scarves and gloves sold with the hat go in a matching scarf box in the same wrap.
Round, Square and Collapsible Hat Boxes
The round hat box is the classic, following the circular shape of most brims and using space efficiently. It is made from rigid board wrapped in printed paper, with a lift-off lid. Square and hexagonal hat boxes give a modern twist and stack more neatly in a stockroom or wardrobe.
For online sellers, collapsible hat boxes save storage space and shipping costs. They fold flat and are assembled when needed, though they are slightly less rigid than fixed boxes. Corrugated shipping hat boxes, often with a printed exterior, combine protection and branding for brands sending hats direct to customers.
Lid depth is a small detail that changes the feel of the box. A shallow lid looks elegant and lifts off easily, while a deep lid that covers most of the side wall gives extra protection and a more substantial look. Boxes that will be carried by a handle need a lid that fits snugly, or one tied down with the handle cord, so it cannot slip off on the way to an event. A plain round base and lid without the platform is covered under round cardboard boxes with lids.

Inserts That Keep a Hat's Shape
The insert is what makes a hat box work. A centre platform, usually a short card cylinder or cone, supports the crown from inside so the brim is suspended. For wide-brimmed hats, a ring insert near the outer wall can support the brim edge lightly. Small fascinators and headpieces sit best on a shaped card base or in a nest of tissue paper with a small mound beneath them.
Caps and beanies need far less support, but a simple card tray keeps them neat and stops the box rattling. Tell us the hat style and size so we suggest an insert that holds it without pressing on any part.
Tissue still has a role alongside the insert. A layer under the brim and a loose sheet folded over the top of the hat keeps dust off and stops trims catching on the lid. Acid-free tissue is a sensible choice for hats that will be stored for long periods, as it will not discolour pale straw or felt. Platform and tissue inserts are drawn the same way as our card inserts for product boxes.
Measuring for Custom Hat Boxes
Measure the full brim diameter at its widest point and the height from the base of the brim to the top of the crown, including any trims or feathers. Add space on all sides: the brim should not touch the walls, and the crown should sit well below the lid. If the hat has an upturned brim or tall trims, measure those too.
Milliners who sell many styles often choose two or three box sizes that cover their range, rather than a box for every hat. A larger box with a platform insert can carry several smaller hats, but each hat is better protected in its own box.
If you also post hats, check the size of the outer carton you will need. A wide-brimmed hat box quickly reaches the larger courier size bands, so it can be worth comparing a rigid box inside a carton with a single printed corrugated hat box that ships on its own. Our guide to measuring a product for a box explains courier size bands.
Wraps, Colours and Branding
Hat boxes are a showcase for branding. Stripes, polka dots and toile patterns are traditional choices; solid colours with a gold foil logo give a contemporary luxury look. Textured papers, such as linen or leather effect, feel premium in the hand. The lid is the most visible surface, so a centred logo or monogram there works well.
Printing the inside of the lid or the base adds a final touch. A message, a care guide for the hat or a pattern in a contrasting colour greets the customer when the lid comes off. Wrap papers, foil and inside-lid print are compared in the print and finish options guide.

Who Orders Hat Boxes
Milliners and independent hat makers are the core customers, along with hat shops and department store concessions. Bridal boutiques use them for veils and headpieces. Fashion brands that sell caps or bucket hats online use branded shipping hat boxes. Hire businesses that lend out occasion hats need sturdy boxes that survive repeated trips.
Gift companies also use hat boxes for flower arrangements and hampers, as the round shape and handle make an attractive presentation.
Stylists and costume departments use hat boxes to move pieces between fittings, shoots and stages, often marking each box with the production or client name so it can be found quickly on a crowded rail. Folded garments sent with the hat use the apparel boxes with lift-off lids.
Measure the Brim at Its Widest Point
A hat box is sized from two measurements: the widest brim diameter and the height from the underside of the brim to the top of the crown, including any trim. Wide-brimmed occasion hats are rarely a perfect circle, so measure across the longest axis and add 30 mm so the brim never touches the wall. The crown height sets the platform and the lid depth; a fascinator needs very little, a top hat the full 250 mm. Send both numbers with the box style, the insert and the quantity.
A custom quote arrives by email within one working day, with simpler formats from £0.25 and low minimums quoted per job, so a milliner can order a modest run for a new collection. The free proof shows the wrap, the lid and the insert. Hat boxes take 4 to 7 working days to produce after approval and travel to UK mainland addresses on a free tracked service in 2 to 3 working days; rigid boxes arrive assembled. Boxes that arrive dented or misprinted are reprinted or refunded if reported within 10 days. Caps and bucket hats that fold flat suit the smaller baseball cap boxes with a crown insert.

Hat Boxes Questions
What buyers ask before ordering hat boxes.
How does a hat box protect the brim?
The box is wide enough that the brim does not touch the walls, and a centre platform lifts the hat by its crown so the brim floats. This stops pressure points that bend the brim.
Which measurements does a milliner need to send for a hat box?
The widest brim diameter, measured across the longest axis, and the height from the underside of the brim to the top of the crown including trims. We add the clearance and come back with a box size and platform height on the proof.
Can a hat box be posted?
Rigid hat boxes should travel inside an outer carton. Corrugated shipping hat boxes can be posted directly with a label.
Is a round or square box better?
Round boxes follow the brim shape and are classic. Square boxes stack more neatly and suit modern brands.
Do collapsible hat boxes protect as well?
They are slightly less rigid but still protective when assembled, and they save storage space. They suit online sellers with limited room.
Can a hat box have a cord handle for carrying to a wedding?
Yes. A cord or ribbon handle is fitted through the sides or the lid, and on carried boxes we pair it with a snug lid or a tie-down so the lid cannot slip off on the way. The handle position is marked on the proof.
What insert suits a fascinator?
A shaped card base or a mound of tissue supports small headpieces without crushing feathers or netting.
Can the lid carry my logo in foil?
Yes, a foil logo centred on the lid is a popular choice. It works well on solid colour and textured papers.
Can I print hat care instructions inside?
Yes, the inside of the lid suits care advice well. Customers see it every time they open the box.
Can hat boxes be ready before a race day or wedding rush?
Order a few weeks ahead of your busiest dates. Rigid hat boxes take 4–7 working days to produce after proof approval, then free tracked delivery to the UK mainland takes 2–3 working days.
What if a rigid hat box arrives with a dented lid?
Rigid boxes travel assembled, so a dent usually means rough handling in transit. Send photos within 10 days of delivery and the affected boxes are reprinted or refunded.
