Custom Retort Pouches
Custom retort pouches are flexible packs made from heat-resistant laminates, filled with food and then sterilised inside the sealed pouch. They give ready meals, curries, soups and wet pet food a long ambient shelf life in a pack that is lighter than a can and far easier to open.

What Retort Actually Means
The word retort comes from the pressure vessel used to sterilise sealed food. The filled pouch goes into the retort, is heated under pressure for a set time and then cooled. Because the food is treated after sealing, nothing can get in afterwards, and the product can sit on a cupboard shelf rather than in a fridge.
That process is harsh on packaging. Ordinary pouches soften, delaminate or split at the seal. A retort pouch is built from layers chosen to stay bonded through heat, pressure and cooling, while still keeping out oxygen and moisture for the life of the product.
For food businesses, the result is a pack that does what a tin does, with lower transport weight, faster heating for the consumer and a large printable surface for branding. Retort pouches are the most technical format in our bags and pouches range.
Inside the Laminate
A typical retort pouch has an outer layer that carries the print and resists scuffing, a barrier layer that blocks oxygen and light, and an inner sealant layer that melts to form the seals and sits against the food. The exact combination depends on what you are packing and how it will be heated by the end user.
Foil-based laminates give the strongest barrier and the longest shelf life but cannot go in a microwave. Clear high-barrier laminates let the food be seen and can be made microwave-friendly, though they usually offer a shorter shelf life than foil. Your food technologist or co-packer should confirm which structure suits your recipe and process.
We can supply laminates suited to retort processing and food-contact grade structures on request. Validation of the full process, including sterilisation times and shelf life testing, remains with you or your co-packer. For dry goods that are not heat treated, heavy duty mylar bags use a simpler laminate.
- Outer print layer for graphics and scuff resistance
- Barrier layer, either foil or clear high-barrier film
- Inner sealant layer that forms the seals

Formats: Flat, Stand-Up and Spouted
Flat three-side-seal pouches are the most common retort format. They lie flat in the retort, heat evenly and pack tightly into cartons. Many ready meal and pet food brands use them inside a printed sleeve or outer box.
Stand-up pouches with a bottom gusset sit upright on a shelf, giving a front panel that works like a label. They suit sauces, rice dishes and soups sold without an outer carton. Spouted pouches add a fitment for pourable products such as broths, baby food and drinks.
Tear notches along the top seal let the consumer open the pouch by hand. For microwave formats, a steam vent can be built in so pressure releases safely during heating.
Think about how the pouch travels after sterilisation as well. Flat pouches stack neatly in a shipper case and need little void fill. Stand-up pouches take more room per unit but can go straight onto a shelf, which suits farm shops and delis that do not have time to unpack outer cartons.
Sizing for Portions and Processing
Pouch size is driven by the portion and by the retort. A single serving of wet cat food needs a very small flat pouch, while a two-person curry needs a larger stand-up format. Thinner fills heat through faster, which can shorten sterilisation time and protect texture and flavour.
Allow space for the seal width and a little headspace. Overfilled pouches are hard to seal cleanly and can burst under pressure. Your filling line or co-packer will have preferences on width and seal areas, so share their specifications with us at the quote stage.
If you sell several portion sizes, keeping the same width and varying only the length can simplify your filling equipment settings.
Printing for the Shelf and the Retort
Retort pouches are printed by reverse printing on the inside of the outer film, so the ink is protected beneath it. That keeps the graphics intact through heat, steam and handling, and gives a glossy, photographic finish ideal for food imagery.
Leave clear areas for the information the law and retailers need: the product name, ingredients, allergens, net quantity, storage and heating instructions, a best before date area and a barcode. A matt varnish over parts of the design can add contrast and a premium feel while keeping instructions easy to read.
Pet food brands often colour code by flavour or life stage, so owners can pick the right pouch at a glance from a multipack. Ready meal brands lean on appetising photography and a bold dish name.
Print a clear opening and heating guide with simple icons as well as text. Customers often heat a pouch in a hurry, and an instruction they can follow at a glance reduces complaints and makes the product feel easy to live with. Every design gets a free proof with seal areas marked so print never sits on a seal.
Brands That Choose Retort Pouches
Wet pet food manufacturers are among the largest users, with single-serve pouches for cats and dogs. Ready meal brands use them for curries, stews and rice dishes that need no refrigeration. Outdoor and expedition food suppliers value the low weight and fast heating, as do military and emergency ration packers.
Smaller producers such as sauce makers, soup kitchens scaling up and baby food startups use retort pouches to move from fresh, short-life products to shelf-stable ranges that can be sold online and through wider retail.
Caterers and contract kitchens that supply sites without full cooking facilities also rely on retort packs, because a pouch of sauce or a portioned main can be stored on a shelf and heated quickly in a water bath.
What these buyers share is a need for convenience without a fridge. The pouch lets them reach customers far from their kitchen, cut the weight of every delivery and still present the food with the same care as a fresh product. Pet brands usually pair these with pet food mylar bags for dry kibble in matching artwork.
Agree the Process Parameters With Your Co-Packer Before Artwork
A retort pouch is specified by the process it goes through, so the first conversation is with whoever runs your retort. Get the sterilisation temperature, time and pressure, the fill weight and headspace, and whether the product is heated in a microwave or in a pan by the end user. Those figures decide the laminate, the seal width and whether foil is allowed. Then choose the format: flat for single-serve pet food and ready meals, stand-up for shelf display, spouted for purées. Keep artwork clear of the seal zones and leave a date area. A short trial through your own retort before a full run is the single best way to avoid a failed batch, and finished pouches often ship in a printed outer case for distributors.
Send the product, fill weight, format, heating method and your co-packer's specification, and a custom quote comes by email within one working day. The free proof shows the dieline, seal areas and artwork. Production takes 4 to 7 working days after approval, pouches arrive by tracked courier to UK mainland sites, and misprints or damage reported within 10 days are reprinted or refunded.

Retort Pouches Questions
What buyers ask before ordering retort pouches.
Can a retort pouch go in the microwave?
Only if it is made from a clear high-barrier laminate without foil. Foil-based pouches give a longer shelf life but must be heated in boiling water or emptied into a dish. Tell us your heating method and we will suggest a suitable structure.
Who validates the sterilisation process?
You or your co-packer. We supply laminates intended for retort processing, but sterilisation times, temperatures and shelf life must be validated on your line with your recipe.
Why do some pouches burst in the retort?
Overfilling, contaminated seal areas and too little headspace are the usual causes. Share your fill weights and line settings and we will size the pouch to give comfortable seal areas.
Is a flat pouch or stand-up pouch better for pet food?
Flat pouches are the norm for single-serve pet food because they heat evenly and pack neatly into multipack cartons. Stand-up pouches suit larger dog portions sold individually.
Will the printing survive the retort process?
Yes. The artwork is reverse printed beneath the outer film, so the ink is protected from steam, water and scuffing.
Can customers open the pouch without scissors?
Tear notches in the top seal let it be opened by hand. We place them where they line up with your fill height so contents do not spill on opening.
Can I see the food through the pouch?
With a clear high-barrier laminate, yes. Some brands add a clear window to an otherwise printed pouch. Foil pouches are fully opaque.
Should I run a trial before a full order?
We strongly recommend it. A short trial through your own retort confirms the seals and laminate behave correctly with your product before you commit to volume.
What information must I leave space for?
Product name, ingredients, allergens, net quantity, storage and heating instructions, a date area and a barcode. Your proof shows exactly where each sits.
How quickly can pouches reach my filling line?
Allow 4 to 7 working days after proof approval, then 2 to 3 working days for free tracked delivery to the UK mainland. Report any issues within 10 days for a reprint or refund.
Can I use one pouch size for several recipes?
Yes, if the fill weights are similar. Many brands keep one pouch size and change only the artwork, which keeps filling line settings consistent.
