Custom Display Mailer Boxes
Custom display mailer boxes do two jobs with one piece of board: they protect your stock on the way to a shop, then fold open into a branded display that goes straight onto the shelf. That saves the retailer unpacking time and saves you paying for a separate shipper and a separate display unit.

One Box From Warehouse to Shop Counter
When a brand sells into independent shops, the stock usually arrives in a plain brown carton. Someone in the shop has to unpack it, find somewhere to put the products and hope they look presentable. Often the products end up stacked on a shelf with no branding at all, competing with everything around them.
A display mailer changes that routine. It looks like a normal mailer box from the outside, closed with tuck flaps and strong enough for a courier. Inside, the lid has a perforated line or a fold-back design, so once it is opened the lid tucks behind the base and becomes a printed header. The products are already sitting in rows, facing forwards, inside a tray printed with your brand. The shop owner opens it, places it and moves on.
For the brand, this means the products are presented the way you intended in every shop, not however a busy shop assistant decides to arrange them. Brands that want a permanent fixture rather than a case-by-case display move to product display boxes with a shelf.
How Display Mailer Boxes Are Built
Most of our display mailers are made from E-flute or B-flute corrugated board. E-flute is thin enough to print crisply and fold neatly into a display shape, while B-flute adds extra crush strength for heavier products such as jars or bottles. The outer liner is printed with your shipping branding and the inner liner with your display artwork, so the box looks right in both roles.
There are a few common constructions, and the choice usually comes down to how the box should open: A tear-strip lid, a fold-back lid, a front punch-out and a lid-and-tray; the tray version is built like our corrugated folding boxes with a hinged lid.
- Tear-strip lid: a perforated strip runs around the box and pulls away to leave an open tray with a raised back. Fast and intuitive for shop staff.
- Fold-back lid: the lid hinges at the back and tucks down behind the tray, forming a header without tearing anything. Useful if the display may be closed again.
- Front-panel cut-out: the front wall has a perforated window that punches out, so the box sits on the shelf like a dispenser.
- Insert-led display: a card insert holds each product in its own slot, so items stay upright both in transit and on the counter.

Sizing for Transit and for the Shelf
A display mailer has to meet two sets of measurements. In transit, the closed box must fit inside your courier's size bands and, ideally, a standard outer carton if you send several units together. On the shelf, the open display must fit the depth of a typical retail shelf, which is often 300 mm or less, and leave enough height for the header to be seen.
We usually start with the product. Lay out how many units you want per display and in how many rows, then add the wall thickness and a little clearance. From there, the header height follows: tall enough to carry a logo and a short line, but not so tall that it catches on the shelf above.
If you are unsure, send us a sample product and the number of units per case, and we will suggest a layout and show it on the proof.
Printing Both Sides of the Board
The outside of a display mailer is mostly seen by couriers and the shop's stockroom, so many brands keep it simple: a logo, the product name, a barcode and perhaps a handling note. The inside is where the investment goes, because it becomes the display shoppers actually see.
Full colour printing on the inner liner lets you add product imagery, a headline and a short benefit line on the header. Keep text large and short; a display is read from a couple of metres away. A gloss or matt lamination on the inner print helps it resist scuffing during packing and handling.
If budget matters, one-colour print on the outside and full colour on the inside is a sensible split. You can also print on kraft-coloured corrugated for a natural look, though bright colours look more muted on brown board.
Common Mistakes to Avoid
The most frequent problem we see is a display that looks great flat on a screen but sits awkwardly once opened. A header that is too tall can topple forward when the front row is emptied, and a tray that is too shallow lets products slide out when the box is nudged. Ask for a plain white sample if your layout is unusual; it costs little and answers those questions before the full run.
Another trap is forgetting the shop assistant. If the opening method needs explaining, it will be done wrongly in half your stockists. Keep it obvious: a printed arrow on the tear strip or a short line such as "open here" on the lid is enough.
Finally, think about restocking. If the shop will refill the display from loose stock, make the insert slots generous enough to drop products back in quickly, not so tight that they need wiggling into place. The free proof shown closed and then opened is the easiest way to catch a header that leans.
Who Uses Display Mailer Boxes
These boxes suit any brand that sells small, repeatable products through shops: confectionery makers supplying farm shops and delis, skincare brands sending stock to salons, gadget accessory sellers supplying phone shops, and gift brands supplying garden centres and museum shops. They also work well for subscription businesses that want the unboxing moment to double as a mini display on the customer's shelf.
Wholesalers who handle many small brands like display mailers too, because each case arrives ready to merchandise. That makes your line easier to stock than a competitor's loose products, which can count when a buyer is choosing between suppliers. Brands with a bigger launch budget pair the mailer with a pop-up display box for the counter in the same print.
Decide How the Shop Assistant Will Open It, Then Size It
A display mailer is two boxes in one and the second one is built by a shop assistant who has never seen it before, so start with the opening. Choose a tear strip if the lid should come away completely, a fold-back lid if the header is printed on its inside, or a punch-out front if customers take units from the box. That choice fixes which panel carries the display artwork. Then lay out the units in rows, measure the footprint, add the wall thickness, and check the closed box against the courier band. Send a photograph of a typical stockist's counter if you have one. Displays that only ever sit on a counter and never travel are the lighter counter display boxes in folding board.
Prepare the outer and the inner display artwork as separate files. Email the product size, units per display, opening style, board and quantity; a custom quote comes back within one working day and a free design proof shows the box closed and open. Displays are made in 4 to 7 working days once approved and delivered flat, free and tracked, on the UK mainland in 2 to 3 days. Crushed or misprinted displays reported within 10 days are reprinted or refunded.

Display Mailer Boxes Questions
What buyers ask before ordering display mailer boxes.
Are display mailer boxes strong enough for couriers?
Yes, they are made from corrugated board chosen for the weight of your products. For heavier items we use B-flute or add an insert, and you can still place several display mailers inside a larger outer carton for extra protection.
How does the box turn into a display?
It depends on the style you choose. A tear-strip version has a perforated band that pulls away to leave an open tray, while a fold-back lid tucks behind the base to form a header. We show the opening method clearly on the proof.
Can I print different artwork inside and outside?
Yes, the outer and inner liners are printed separately. Most brands keep the outside simple and put the eye-catching artwork on the inside, which becomes the display.
Will the display fit a standard shop shelf?
We size it with that in mind. Tell us if you know the shelf depth at your stockists; otherwise we keep the open display compact enough for most retail shelving.
Can the box hold products upright?
Yes. A card insert with slots or dividers keeps bottles, tubes and jars standing in rows both during delivery and once the display is open.
Do display mailers work on kraft board?
They do, and kraft gives a natural, handmade look. Bear in mind that colours print darker on brown board, so very bright artwork is better on a white-lined board.
Can I add a barcode for the retailer's stock system?
Yes, add a barcode panel to the outer artwork or ask for a space for your own case label. Retailers often need this to book the stock in.
How many units should I put in each display?
Think about what a shop will sell before the next delivery. A smaller display that stays full looks better than a large one that sits half empty. We can help you balance the layout.
How soon can display mailers be ready?
Production takes 4 to 7 working days after you approve the free proof, and free tracked UK mainland delivery follows in 2 to 3 working days.
Is there a minimum order?
Minimums are kept low and quoted per job, so you can test a design with a handful of stockists first. Email your details and we will send a custom quote within one working day.
What if some boxes are misprinted?
Report any misprint or damage within 10 days and we will reprint or refund the affected boxes.
