Inserts Designed Around Each Part

Inserts are usually made from foam, moulded pulp or die-cut card. Foam gives the most precise fit and the best protection, and it can be cut in layers so the device sits in the top layer with accessories underneath. Card inserts are lighter and print well, which suits kits where you want to label each compartment.

Plan the layout around the order in which a customer unpacks the kit. The device usually takes the top position, with the tank either fitted or beside it. A compartment for spare coils, a slot for the cable and a space beneath the insert for the manual and warranty card complete the set. A ribbon pull or finger notch makes each part easy to lift out.

Moulded pulp inserts are worth considering for brands that want a firm, shaped fit without foam. The pulp is formed around the device shape, giving a precise cradle with a natural, slightly textured surface. It suits brands with an understated, industrial look, and it holds heavier devices steady without the bounce that softer foams can have.

Sizing the Box Around the Kit

Measure the device with and without the tank fitted, the tank on its own, the cable coiled, the coil packs and the manual folded. Decide whether the tank ships fitted or separately, as this changes the depth of the insert. Add room for the insert walls between each part, then size the outer box with a few millimetres of clearance.

Mods with large batteries are heavier than they look, so we may recommend a thicker board or a stronger insert for heavier devices. If you sell several mods in the same family, a single box size with different inserts can keep costs down and give your range a consistent look.

Think about how the boxes will be stacked and stored, both in your warehouse and on shop shelves. A box with a large, flat lid stacks neatly, while a box with a raised or embossed feature may need a little extra headroom in the shipping carton. Print, Finish and Brand Presence

Vape hardware brands often use dark, bold packaging with metallic accents. Matt black or soft-touch lamination, with a foil logo and a spot gloss image of the device, is a popular combination. Bright full colour suits brands aimed at newer users who want simpler, friendlier devices.

Include clear product information: device name, colour, key features, what is in the box and your company details. Leave space for a serial number or batch sticker and a barcode. An age notice stating the product is for adults only is good practice on all vape packaging. If the kit includes e-liquid, additional labelling rules apply, so check the current requirements for your products before finalising artwork.

Vape shops creating starter bundles, with a device, a tank and coils sold as one kit, use them to present a complete package.
